All words with the "errr" sound he pronounces as "orrr".

He had a number of other pronunciation issues that we have been able to iron out pretty easily with a little practice and modeling on tongue placement (TH as D; L as R), but this one has stumped us.

Our 5 yo didn't have this issue. Our 2 yo doesn't seem to have this issue either.

No developmental issues with our 4 yo.

Any suggestions?

How old is this child? Are you saying that words such as "bird" sound like "board", or is it happening just on words like girl and world?
